So my question is this. I have a full calvary set, which I think is Ilvl 36 gear. The next tear I've found is Ilvl 40, but it has much less defense. My thinking is stay with the current gear with the higher defensive stats until I find gear that is higher. Is this right to do?
Make sure the next tier you are looking at is for tanks. It may be an armour set for melee dps
It is. It is for Pld, Gld, War, Mrd. It is just confusing looking at endgame talk about proper gear for content. If I fight Garuda story mode in my current gear, is that ok? I grinded Brayflox to get it, and if I can just buy some better gear from an NPC, what was the point?

Nothing will beat full Calvary gear until the 40s
I can't recall atm what it is called, but you get it doing side quests at the observatorium, lvl 38-39 I beleive. I'm at work lol.
Dungeon gear is equivalent to HQ crafted gear of equal ilvl. Technically Cavalry gear becomes obsolete at lv35 when you can equip HQ Heavy Steel Armor/Gauntlets/Flanchard, but you'd have to take into account needing to add materia and whatnot too. All dungeon gear's like that, whether you grinded the dungeon or got lucky.
Keep it until your AF gear at 45, then do Garuda.

Honestly, with the other stats calvary offers, its not worth upgrading until 40 at the earliest unless you happen to have lots of materia to meld with. I wouldnt waste money on level 44 gear though with AF being level 45.
Ilevel determines the max possible stat (defense/vit etc) allowable on an item, so yes a level 35 Heavy steel gauntlet will have a higher defense/same vit, you just need to add + 4 acc.
