Interesting that you took the trip to a single sector, and that also helps us rule out the theory that its a trip from one sector to another that is necessary for the unlock.
I think you are right. Many people, including us, found sector 11 long before we could go there. It seems most likely right now that the forecastle upgrade helps. It seems like the invincible forecastle is at least enough to unlock up to sector 11. I'm still really interested in reading other speculation and observations about this!
Might I ask, what ranks are you generally getting with your bronco aftcastle? Also, with your enterprise forecastle, how often do you see this message: Additional anomalies detected. However, airship condition found insufficient for further exploration.
Awesome, always great to find those new items! We've also found raw celestine, I did some looking and you can use it to make Celestine lvl 54 recipe, GSM, master recipe book. This is similar to garlond steel and farreach canvas, so maybe something that will be needed for future airship parts?
Did you happen to visit sector 2 in that trip? I noticed that sector 2 is closest to 5 on the map, so I supposed that it was the sector that unlocked 5. This was a pure guess. I noticed that when you get the unlock message in your flight log, it comes after the sector that unlocks it, just after the message that you've changed course to the next sector.
I've had the Invincible Forecastle for four or five voyages at least now, and I've visited sector 4 on all of them, and sector 5 still hasn't unlocked. Either I've got the worst luck in the world, or there's something else that we're missing.
Added some new information! Please let me know if things are not displaying correctly in your browser. Looking at all of people's reports as well as my own data, I'm ready to believe that, as a rule of thumb, new sectors will unlock when you visit the sector closest to it (given you have sufficient forecastle upgrade). At least this has been consistent so far, we will see as new information comes along. When you report sector unlocks, please check out in the flight log which sector you visited before the report. The lines will look like this:

I'm thinking that you're right about proximity to the new sectors. I'll have to try a forecastle upgrade, however; it should be known that we found sector 11 with just the bronco hull around rank 17 so I'm not sure if we just got lucky or if the minimum stat of 70 was enough to find it. We're currently trying to find sectors 7 and 8 though at rank 20 so perhaps the upgraded forecastle will help us discover them sooner? To note, we've already visited all sectors (except 11) that we could (1 through 6) and have not gotten 7 or 8 yet.
Maybe this has been mentioned already, but it may be an addition to the theory on unlocking additional airships.
Sector 8 seems to be the last of the "bronze" sectors. To unlock the next airship slot, maybe it is something as simple as visiting all of the bronze sectors. Referring to the OP's wonderful flow-map, due to the bottle-neck at Sector 5, I think most would discover (and visit) Sector 6 and it appears Sector 7 is the location to discover Sector 8.
One way to test this would be for someone to refrain from visiting either Sector 3 or Sector 4 until they have discovered and visited Sector 8.
Naturally if this holds true, the 3rd airship may unlock upon completion of the silver tier sectors.
